    Is this a CRD? If so have you checked / replaced the cam belt, water pump and idlers?

    If you have worn bores then a hone isn't going to fix them, as you have discovered they don't wear round and a hone just follows the wear and makes matters worse by increasing the clearance. How slack are the pistons in the bores?

    Good job done there, I like to use underbody wax on top of paint repairs on the underside, worth blasting it into all the box sections you can as well, saves welding in a few years time

    You could probably cut one out of a cheap plastic chopping board or order a bit of nylon rod off Ebay or wherever if you can't get hold of one.

    Mine comes on boost at 2000rpm and pulls like a train from there on, the V6 is a bit light on torque compared to the diesel so dropping diff ratio will certainly help.

    Bosch and Moog are quality, I'm not in the US so the other brands I don't know. Front end knocks are usually ball joints or anti rollbar mounts. Mine had a bad knock from a loose upper wishbone bolt, the previous owner had just changed them before I bought it, guess that one didn't get torqued!

    Are you measuring the voltage with the battery cable disconnected and the engine running? If so the voltage will be all over the place without the battery to stabilise it, you risk damaging the alternator and car electronics doing that!
