BAD noise...

Hi - long time lurker here.

Tonight while driving home in my 2003 Sport, 6 cyl, auto in full time 4WD I took my foot off the gas while going about 50 mph. I heard a loud shuddering noise coming from underneath the vehicle that lasted until I slowed down to about 30 or 35 mph.

Last week I replaced the front shaft CV joint at the transfer case and have driven it in 2WD, 4 part time and 4 hi with no issues other than sometimes it seems to take a while to come out of 4 and back into 2.

Any thoughts as to what the noise was?

How did the front cv joint look and feel when you had it apart? When I rebuilt my driveshaft, I went ahead and replaced both joints to avoid taking a chance of having to do it all over again.

I just looked underneath and saw all the new grease I put in dripping off the cross bar (beam, whatever its called) right below the transfer case.

I wonder what I screwed up? I won't be able to do anything more until tomorrow......

Normal for some overflow out the front of the boot. Wipe it off and make sure no more comes out though!

Our issues seem similar, possibly. Although I haven't looked at mine yet.
I've had to run mine in 4x4 quite a lot lately.
A couple weeks ago I noticed a fluidy smell, but there hasn't been any puddles or signs of leaks. One day when I took off it kind of had what you'd call a shake as I was taking off, luckily I didn't have to go very far. Little other things here & there since kind of like that.
I've had to have it low lock to get down my driveway without sliding into something. I didn't have to go very far today & road conditions are kind of crap so I left it there. When I went to pull out onto the road, very slowly mind you, it done a kind of lurch/shake thing forward. So I pulled off to the side of the road (what I could, wasn't much of a place to pull off) since there wasn't any traffic coming, put in neutral & attempted to shift out of low lock. When I went to go from neutral on the 4x4 shifter to 4 full time (mine has a 4 PT & 4 FT 4x4 high) it made a noise & didn't want to go. So I shifted it back into low lock & creeped at like 10mph to where I was going just down the road. Stopped, shifted it into 4 FT & it shifted fine. Started driving around in circles in the parking lot & it had a kind of shake/lurch thing going on.

I think we're going to start with checking diff fluid.
And I hope I didn't but in on your thread, I'm really not trying to.

I took the shaft off yesterday and had a look at it. Seems to me like I maybe ran it in 4H too long on dry pavement and overheated the CV. This caused the grease to "melt" and come out. Also, the joint doesn't have the full range of movement that it did when it was first installed. I believe this was causing the noise.

I really need just the joint, which is out of stock at Driveshaft Parts, so I'll have to order the whole kit again.
