    Belt tensioner bolt stripped

Drill and helicoil or Timesert is probably the best option. Anything else is a major redesign/fabrication job.

What did you do to your jeep today?

I'd prefer it with an engine lol

Grey smoke - lots of it!

Have a sniff of the smoke and see if its diesel, clouds of whitish smoke are usually unburnt fuel. Slow to start in cold weather is often due to lower cranking speed because of thick cold oil & a leaky injector or two dropping rail pressure or possibly a glow plug fault, dependingon the age of...

Grey smoke - lots of it!

If its only a tiny leak then maybe. Is it running OK and starting well? Just wondering if you have an external water leak and a tired injector or 2. Mine are at 130,000 miles and fairly worn, I'll probably put a recon set in it this summer.

Front differential crush washer/pinion nut torque 500 ft/lbs??

It's still in spec & it's only going to wear loose so I'd leave it.

Grey smoke - lots of it!

Yes, that's about all you can do without pressure testing it. Make sure you are using the correct HOAT antifreeze or you can have corrosion issues with the liners.

Grey smoke - lots of it!

It's either a blown head gasket or if you are really lucky a leaking EGR cooler.

    Passenger side flood

You will have to try and dry it with old towels etc and then feel for it. Just a thought, you have checked the roof for rust holes haven't you?

    Passenger side flood

Try putting the hose just on the windscreen and see if any water comes in under the dash, if not try the hose on the door windows and see if that lets any water in, if its still dry inside try the hose around the top of the doors very carefully on low pressure avoiding the roof rails, if the...

Passenger side front footwell? Sunroof drains or scuttle drains would be my first guess.

    KK TRANSMISSION INLET AND OUTLET?

The 2 drawings I found had the 545 upper port as discharge and the 45 as lower port discharge. I don't own a 45 to took at though so I can't check. The 545 one is from the manuals so should be correct.

    Replacing the 3.7 with a M111.973 2.3 L

This sounds interesting! I think a manual gearbox would be easier unless a stand alone gearbox controller is available? Or is your plan to put the full Mercedes engine and box in and adapt it to the transfer box?

2003 KJ - fail of 4wd for a short time.

No the Jeeps never had freewheeling hubs fitted.

What did you do to your jeep today?

Much easier.... if you can find one, they were only fitted to the 2.4 4 cylinder and the 2.5CRD. Last one I bought turned out to be worse than the one I was going to replace, they are all 20+ years old and most seem to have been neglected.

2003 KJ - fail of 4wd for a short time.

Mine sometimes needs a nudge of reverse to get it to drop into 4x4, probably a bit sticky from lack of use.
