Looks like a hole in the cylinder wall which allowed water from the water jacket to get into the pan - is that right?

At least they're sending a new block - bummer though that you have to go through the re-install. Are they compensating you for your trouble?

spot on bob, been a long road with this motor, as i am about 2000kn away from them, it is all dealt with over the phone, sending the motor back to them arranging a replacement etc.
they did say get your mechanic to send us a bill for all time and supplies, so explained to them that theres only 1 mechanic locally and he does not have the time to sort this ou, i ended up doing it all, so they said ah well you send us a bill, but you cant charge the same as a mechanic, as they have overheads, said no drama, so sent them a bill with about 30 hours labour!! asked me why so much labour?? my answer? "well the reason a mechanic charges more is because they have to buy specialist tools etc to be able to do jobs quicker" and as i dont have those tools it has taken me twice as long!! fair enough he tells me! soo the new replacement should arrive monday......... but will keep you posted!

All that time and work and now you get to do it over. It aught to go twice as fast this time though if that's any consolation and they are replacing the engine.

i just look at it as one of the best ways to really get to know how to work on the kj, after all it took about 3 hours to remove the starter motor the first time, about 2 hours to remove the intake manifold, and doing it the second time around i had everything removed and the motor out and sitting on a pallet in 3 hours all up!! so great way of finding your way around working on these. a lot of regular mechanics here in australia wont touch them and here you can drive for hours without even seeing so much as a small town, so what would you do if say your starter motor failed and you were a good couple of hours from anywhere, sure as hell the RAC wont be able to change out a kj starter in the middle of nowhere! not like i will be carrying a spare one! buit at least i know exactly how to do it and quickly!!
